Moly-Cop Tools, Version 3.0 About the Media Charge_Dynamics_Ball Mills Spreadsheet ... &"Arial,Bold"&8Moly-Cop Tools&"Arial,Regular" / &F &8&D / &T Scope : The Media Charge_Dynamics_Ball Mills spreadsheet was designed to simulate the long-term, dynamic transition of the media charge composition and hence, media comsumption rates, for a ball mill operating under non-equilibrium conditions, as a result of changes in ball charging practices, media type, ore properties, etc. The purpose of the developed algorithm is to decouple the rate at which operators charge balls to the mill (the Recharge Rate) and the rate at which such balls are consumed out of the mill (the Consumption Rate), more closely related to ball quality and not so dependent on the many diversed factors that could motivate operators to charge more or less balls, at any given time. Theoretical Framework : The most widely accepted mathematical description of the gradual consumption process experienced by a grinding ball inside a tumbling mill is known as the Linear Wear Theory, by which the mass rate of consumption of a grinding ball is described as directly proportional to the surface area exposed by such ball to the various wear mechanisms (abrasion and/or corrosion) active in the mill charge environment : Wt = d(mb)/d(t) = - km Ab where : Wt = mass wear rate, kg/hr mb = ball weight, kg; after t hours of being charged into the mill. Ab = exposed ball area, m2 km = mass wear rate constant, kg/hr/m2. Equivalently, taking into account the geometry of the grinding body (sphere or cylinder), one obtains : d(d)/d(t) = - 2 km / rb = - kd where : d = size (diameter) of the grinding ball, mm; after t hours of being charged into the mill. rb = grinding ball density, ton/m3 kd = wear rate constant, mm/hr. If kd is to remain unaffected by the extent of wear; that is, kd is not a function of the current ball size d - a condition satisfied by most grinding media varieties and normally referred to as Linear Wear Kinetics - the above expression may be simply integrated to obtain : d = dR - kd t where dR represents the initial size of the balls. However, eventhough intrinsic ball quality may be constant during the whole period in consideration, the value of kd could still be affected by various operating conditions, such as ore abrasiveness, slurry corrosiveness, particle feed size distribution and the power intensity (P/Wb) sustained by the ball charge (Wb): kd = kdE (P/Wb)/1000 where, based on the so called Benavente Correlation, kdE is determined by: kdE = kdB [(AI - 0.02)/0.20]0.331 [F80/5000]0.13 [pH/10]-0.677 where kdB is the Benavente's Constant (nominal value 1.292), AI is the Bond's Abrasion Index, F80 is the 80% passing size in the fresh mill feed and pH accounts for the mill slurry corrosivity. The simulation algorithm contained in the attached worksheet Model consists of a detailed follow-up of the complete life of each ball charged to the mill, by repeatedly applying the above theory for every time period between media recharges. The overall response is then numerically integrated and reported back to the Data_File spreadsheet. Data Input : All data required by the model must be defined in each corresponding unprotected white background cell of the here attached Data File worksheet. Gray background cells contain the results of the corresponding formulas there defined and are protected to avoid any accidental editing. This spreadsheet may be properly reconfigured by the user, as best suited to the purpose of the evaluation or the actual data available. For instance, if actual kWh readings are available for every time period, Column R may be converted into data input cells and then Columns S to Y may be back-calculated on that basis. To implement these changes, the spreadsheet must be unprotected using the password JES.
